Wire EDM process is widely utilized in diverse industries due to its numerous advantages. However, post-machining defects can affect workpieces surface integrity. In this study, Ultrasonic Peening Treatment (UPT) has been employed as a novel approach to modify the surface structure of wire EDMed workpieces, as an alternative to the conventional and expensive methods. This study sheds light on the potential of UPT as an effective method for modifying the mechanical properties of wire EDMed workpieces. Results demonstrated that UPT caused a shift in residual stress from tensile to compressive, with a maximum residual compressive stress of 1654 MPa. Surface hardness increased significantly after the first pass and continued to rise with subsequent peening passes. Depth of hardness distribution reached 200 μm, while surface hardness decreased with increased feeding rate. SEM images showed improved dislocation rearrangement due to ultrasonic vibrations, resulting in smaller surface layers, even at the Nano scale.
